Hi Gents :)
My latest project turned up today and i thought it may be interesting to do a build thread rather than the usual secret build and big reveal thing.
I first saw one of these on the museum a while back when Gary the owner listed his frame and forks which at the time was the only one on there. Recently i have find myself collecting more and more oddball freestyle bits and exotica. When this popped up the other week i had to have it for the collection :)

The frame needs a few repairs and will need the chrome stripping. The seller included a set of forks which were as close to the originals as he could find but personally, besides the frame i think the original spec bike is a little bland so i plan to lose the forks and customise a set to look more freestyle.

that's gonna be cool :daumenhoch: there was one of these on USebay 2004ish nos f+f in red $120 (back when it was about $2.54 to the £1 and shipping was cheap as fook, anyway, never went for it and fookin regretted it ever since

Update from my man Dan, The zeronine knurling was proving difficult to get clean on the underneath of the pedal so we are going with a two part strategy using acetone to chemically bond the two halfs together.

Interestingly the fine print lines can be smoothed out with a technique called fume polishing which not only give great results but may be useful with plastic part resto's like seats and pedals.
The pedals are a much finer print than this owl but you can see how effective it is :daumenhoch:

My plan is to strip the chrome and fill the dents with silver solder once i have worked out the worse of them.
With that in mind i set about making a frame block :daumenhoch:
Frame blocks work by clamping them around the dented area, heavily greasing and rotating whilst slowly tightening the clamp to coax out the dent. Any dent in a tube will distort the area around it and often returning the area to a perfect circle can all but remove some dents :)
I dug out an offcut of ali and cut it into two equal pieces.
4 holes were drilled, countersunk and tapped to hold bolts and a hole the same diameter as the tube to be worked was drilled through each half of the paired block

I used a wood spade bit that i had ground down a little so it was just under the tube diameter.
Once the hole was drilled i could tidy it up and bore it out to the exact diameter with a littler drum sanding bit.

Decided to remove as much materiall as possible off the back of the tube straightener so i could get into the tight areas like the top tube. Put a little 6mm steel shaft into the body to help get a better grip when rotating it :)

With MK out of the way for another year thought turn back to the lengthy build that it the ultra.
Today ive been mulling over the paint job. With the damage to the frame it needs the chrome stripping to repair properly.
Whilst i was initially annoyed that i would need to lose the chrome i have decided to go with it and use it as an opportuntity to do something a little different with the colour scheme.
A distant 80's video popped into my head with its momentary flashes of splatter colour. After a while searching the net in vain i found it :)

Tried a stout ratchet strap and a large block of wood along the length of the top tube to try and tease it straight but no luck.
Not to be outdone i have ordered a 16mm cable clamp

plan is to remove the U bolt and use the block as a puller with a couple of long bolts :)

Another step closer today.
Cable clamp finally arrived and the temptation to have a little play was too great.
Once i had cut the pointy towers off and ground the inside of the clamp smooth i offered it up to the bent tube only to discover the clamp was a little too thick to slide down far enough to meet the dent.
10 mins on the grinder and it was a perfect fit :daumenhoch:

I cut a few lengths of 10mm threaded rod and drilled a scrap of aluminium to form a clamp end.
The whole thing was mounted over a 4 inch plank of ash timber

I started to tighten the nuts and slowly but surely the top tube began to move back where it belonged.

Once tight to the timber i released the clamps and although much better it wasnt bob on so i cut i fine dip in the timber to pull the tube beyond straight, knowing it would relax straight one i released the pressure :daumenhoch:

Once straight it was time to break out the rounding tool i made. A slow process of tightening the nuts coupled with rotating the tool with plenty of oil soon had the tube back to being as round as it could be, leaving just the dent to be filled.

Plenty more to do and it took a while using mapp gas but happy with my first effort :)

Is this a common method to repair damaged dropouts and other dents, or did you try something new? This looks good and solid :daumenhoch:

It's one way Andy. Some just drop a weld in there and grind it flat. I quite like the idea of retaining the history to a degree. Imagine how it must have rode with the chain grinding against the inside of the drop :shocked:
There is also the added knowledge for a potential buyer of any work it may have had done

I think I've seen some people using this method at repairing bodywork of old cars too. It looks like it's also well suitable for cleaning up the edges in case there are some tiny notches.

It's harder to build up any great thickness with mapp gas. Wouldnt want to do any large joints with it but its ideal for minor dings and scrapes as it flows really easily with a touch of flux. Next job is to have a go at the crack in the keyhole in the seatmast

Got the dent in the top tube sorted today and cut a slot into the seat mast crack ready for repairing

Just found out our Dan has managed to wangle a set of the pedals printed in Ali from a company he uses at work. Cant wait to see em :)
